A paint shop oversanded the rivet heads on this permanent aerodynamic fairing prior to repaint. With the rivet shanks compromised, the fairing peeled back in flight — a serious structural and aerodynamic failure with no replacement part available from the OEM.
The fairing's rivets had been sanded below minimum head height during a repaint prep, weakening the attachment to the point of in-flight separation. With no replacement part available through normal supply channels and the aircraft grounded, a conventional parts-order solution wasn't on the table.
I sourced and refurbished a donor fairing pulled from another airframe. Because the part had no factory match-drilled holes for this specific tail number, I match-drilled the donor part directly to the existing airframe holes — there was no way to back-drill from the original structure.
Every hole on the centerline was match-drilled and measured before final installation. The fit-up was precise enough that nominal-size Cherry Max rivets could be used across the entire repair — no oversized rivets, no upsized holes, no compromise to the original structural margins.
The aircraft was returned to service with the fairing properly seated, faired, and structurally sound — restoring both the aerodynamic surface and airworthiness without waiting on a part that didn't exist in the supply chain.

My aviation career began when I enlisted in the United States Marine Corps at 17 years old as a CH-53E Airframe Mechanic (MOS 6153). During Operation Enduring Freedom, I learned firsthand what it means to maintain mission-critical aircraft in demanding, high-pressure environments where quality, safety, and reliability are non-negotiable.
After military service, I spent nearly five years in aerospace manufacturing, including time with CPI Aerostructures building structural components for both military and civilian aircraft programs. Working under strict quality-control standards, I contributed to programs including the A-10 Thunderbolt II wing replacement program, Embraer Phenom 300, HondaJet, Citation X, and C-5 Galaxy.
In 2013, I received CPI Aerostructures' "Above and Beyond" Achievement Award in recognition of my commitment to quality, productivity, and continuous improvement. I was also selected to participate in a Kaizen process-improvement initiative alongside Embraer engineers, helping streamline manufacturing processes while maintaining the highest quality standards.
Wanting to return to hands-on aircraft maintenance, I transitioned into corporate aviation where I have spent years performing inspections, troubleshooting, structural repairs, and AOG recovery work on business aircraft. Throughout my career, I have worked on Bombardier, Gulfstream, Cessna Citation, Boeing, and other aircraft platforms.
Many of the projects that define my career have involved situations where replacement parts were unavailable, lead times were unacceptable, or conventional solutions were no longer practical. Working closely with FAA-approved engineering organizations, repair stations, and operators, I have helped develop and execute structural repairs that returned grounded aircraft to service safely and efficiently.
